To authentically embody the legendary warrior, Kaushal underwent a transformative six-month training regimen, pushing his physical and mental limits to bring the character to life.
A recently released making-of video offers fans a glimpse into Kaushal`s preparation. The footage showcases Kaushal engaging in gym workouts with makeup applied to simulate battle scars, rehearsing action sequences in full costume, and collaborating closely with the film`s crew.
Kaushal`s preparation for Chhaava was nothing short of rigorous. He committed to daily training sessions lasting 6 to 8 hours, focusing on various disciplines essential for the role. The actor began with intensive horse riding lessons, which he described as "extremely rigorous." These sessions were not just about mastering riding but also involved weapons training, including swordsmanship and laathi (stick) combat. Kaushal noted, "There was rigorous training for horse riding. There was weapon training, be it with a sword or laathi, and action training."

The physical demands of portraying a historical warrior required Kaushal to significantly alter his physique. He focused on bulking up and gaining muscle mass to authentically represent the strength and presence of Chhatrapati Sambhaji Maharaj.
Reflecting on this journey, Kaushal shared, "One thing was certain—I had to bulk up a lot and gain muscle mass." This transformation wasn`t without its challenges; the actor often discovered new scars on his body, a testament to the intensity of his training. Despite the physical toll, Kaushal embraced the discipline, noting it brought a level of focus to his life he hadn`t experienced before.
